01 The Challenge
Our French client — a tier-1 electronics contract manufacturer — operates a high-frequency returnable packaging loop across multiple European facilities. Components are loaded, shipped, unloaded, and returned dozens of times per quarter.
Their existing corrugated plastic (PP hollow board) tote boxes were developing warping, cracked edges, and degraded ESD performance after only a few months of intensive use. The consequences:

02 The Solution
After evaluating the client’s duty cycle and payload requirements, we recommended upgrading from standard 5 mm corrugated plastic to our 4 mm ESD honeycomb board — a thinner yet structurally superior material.
Key design decisions:
• Material: 4 mm ESD honeycomb board, 1,200 g/m², surface resistivity 10⁴ – 10⁸ Ω. The hexagonal core distributes loads omni-directionally.
• Grid Dividers: Precision-slotted internal partitions create individual cells, preventing component-to-component contact.
• Corner Reinforcement: Stainless-steel rivets at all four corners ensure geometry under repeated stacking.
• Ergonomic Handles: Integrated die-cut handles on both sides for safe manual lifting.
• Thinner Panel, More Usable Space: At 4 mm vs. 5 mm, each panel is 20% thinner, yielding more internal volume.
